Non-Standard Vent Size: How to Order Hard-to-Find Dimensions

by Air Grilles.com 22 Sep 2026

Non-standard vent sizes are openings that do not match the common sizes on a reference chart, such as a 3" x 10" floor opening or a 4" x 30" return. Before you pay for custom size vent covers, check two things: whether the reading is really non-standard, and whether the size already exists as a listed product.

This guide looks at hard-to-find vent dimensions from 4 angles: the measurement check, the sizes already listed, the rounding math, and the routes left when no listed size fits. It covers how to measure the duct opening, where the standard vent and register sizes chart stops, and how remodelers, contractors, and designers plan odd sizes across a project.

Is Your Vent Size Really Non-Standard?

Your vent size is often standard even when the first reading looks odd, because 4 common measuring slips turn a standard opening into a strange number. Follow the steps for how to measure the duct opening, then check your reading against the 4 slips below.

  1. Measuring the face instead of the hole. A steel register face runs 1-3/4" larger, so an 11-3/4" x 7-3/4" reading is a standard 10" x 6".
  2. Measuring the drywall cut instead of the duct. A cut can run wider than the duct behind it, and the duct sets the size.
  3. Reading a wall size sideways. Wall and ceiling sizes list width first, so a 6" x 12" and a 12" x 6" are different listings.
  4. Reading a floor size long side first. Floor registers list the shorter side first, so a 10" x 4" floor opening is a standard 4" x 10".

A reading that survives all 4 checks is a true non-standard size, and many of those still appear in a catalog.

Hard-to-Find Vent Sizes in the AirGrilles Catalog

Hard-to-find vent sizes are often listed products, because the AirGrilles catalog carries 115 distinct width-by-height sizes. The common openings for each type sit in the standard vent and register sizes chart, and the table below lists examples outside that chart.

Vent type Sizes listed Examples outside the common chart
Steel return air grille 66 4" x 20", 4" x 30", 16" x 32", 32" x 16", 26" x 18"
Aluminum eggcrate return grille 40 8" x 32", 10" x 32", 16" x 32", 30" x 12"
Steel or aluminum supply register 31 16" x 4", 20" x 4", 18" x 18", 24" x 8"
Aluminum linear bar grille 30 22" x 22", 30" x 4", 30" x 20"
Steel return air filter grille 30 8" x 32", 14" x 6", 22" x 12", 32" x 12"
Steel return air floor grille 24 6" x 30", 10" x 30", 24" x 36"
Steel floor register 11 3" x 10", 4" x 8"

Listed sizes can sell out, so check the stock line on the product page before you plan around one. A true odd size that is not listed comes down to rounding.

How to Order When Your Opening Falls Between Two Sizes

To order when your opening falls between two sizes, choose the next smaller listed size so the register body fits the hole, then check that the face still covers the cut. Each edge keeps half of the face gap left after you subtract the extra opening width.

The table below shows the face left on each edge when the opening runs wider than the listed size you order.

Opening wider than the listed size by Registers and returns (1-3/4" face gap) Steel filter grilles (2-5/8" face gap)
1/2" 5/8" per edge 1-1/16" per edge
1" 3/8" per edge 13/16" per edge
1-1/2" 1/8" per edge 9/16" per edge
2" none, the cut edge shows 5/16" per edge

An 11" x 6" opening, for example, takes a 10" x 6" register: the width runs 1" over, so each side keeps 3/8" of face, and the height keeps the full 7/8". Rounding up works the other way, since a 12" x 6" register body does not fit an 11" hole without enlarging the cut. When neither direction works, the opening needs a different fix.

What to Do When No Listed Size Fits

When no listed size fits, there are 3 practical routes: switch the product family, resize the opening, or have a grille made.

  1. Switch the product family. Eggcrate, linear bar, and stamped return grilles each carry a different size ladder, so a size missing in one family can appear in another, such as a 22" x 22" linear bar grille.
  2. Resize the opening. An HVAC contractor can fit a new boot or patch the cut so the opening matches a listed size, which keeps every future replacement simple.
  3. Have a grille made. AirGrilles lists catalog sizes rather than made-to-order sizes, so a one-off size goes to a sheet-metal fabricator.

Email help@airgrilles.com with the measurements and a photo of the opening before you choose a route, and the team confirms whether a listed size fits. Most odd openings end at route 1 or at the rounding table above.

Planning Hard-to-Find Sizes Across a Project

Planning hard-to-find sizes across a project matters most for remodelers, contractors, and designers, who meet several odd openings at once and need every cover to match. The questions below cover orientation, finish, and ordering a mixed set.

Is a sideways size a different product?

Yes, a sideways size is a different product on walls and ceilings, because the blades run along the first number. The AirGrilles catalog lists 11 return air grille sizes in both directions, such as 12" x 6" and 6" x 12", while each supply register size comes in one direction. Floor registers are the exception, since they turn to fit, as the guide on how to measure a floor register correctly explains.

What if the size exists but not in the finish you want?

You should expect fewer finishes as a size gets rarer, and plan the finish around the hardest opening first. The common 4" x 10" steel floor register comes in 10 finishes, the 3" x 10" comes in 3, and the 2" x 12" comes in 1. On walls, 18 of 31 supply register sizes and 14 of 66 return air grille sizes come in both white and black.

How do you order a mix of odd sizes for one job?

To order a mix of odd sizes for one job, record every opening by room, surface, and supply or return, with width first for walls and the shorter side first for floors. Check each listing's stock line, since hard-to-find sizes can run low, and email help@airgrilles.com with a ZIP code and quantities for a freight quote on pallet orders.

Where do you find a hard-to-find size fast?

You find a hard-to-find size fastest with the size finder at the top of any AirGrilles page, which searches by width and height, or by neck size for round vents. Browse return grilles for the longest size list, then filter by width and height. Most in-stock orders placed before 11:00 a.m. ET on a business day ship that same day.
